Indeed, your size seems to be wrong, sorry I didn't check.
The size to write in bytes 28-31 is the size without the added header.
Thus for OS 1.7.2.59 :

Maybe a silent size limit.

I had never tried with OS>1.1.

Attached is OS 1.2 patched for serial installation. Just worked on emulator.

So with OS 1.4 we were at 3.76MiB, and anything more recent (and thus bigger) seems to fail.
I suppose there is some bug / silent size limit for serial transfers in Boot2 1.4.

To update to versions 1.6+ you'll either have to :

repair/replace your USB port
use the GPIO USB port from the Dock connector by putting your calculator in a TI-Nspire Docking Station :

It'll then communicate with the computer exactly as if you were using its main USB port.

Critor I thank you for your willingness and interest in my problem, but the time has come to stop me with the tests and renounce further updates of the OS.
I've tried the last three versions of OS you forwarded to me but none of them works.
I re-installed the BOOT2 (ver 1.4.1571) and OS 1.1.9170 and the calculator works fine.
I do not have the possibility to use the Docking Station and I think it is not convenient to repair the USB port.

Maybe retry after completely wiping out the file system with the maintenance menu if you have nothing important on the calculator : option 4 instead of 2.

Unfortunately, the discontinued ClickPad/TouchPad Nspire Docking Station seems to be the rarest, and thus more expensive than the CX/CM ones :

It's probably possible to build a replacement for cheap as it's just using standard USB chips, but rare and expensive also means less reverse engineering on it. And indeed, it hasn't been documented so far to my knowledge.

You've also got the TI-Nspire DataTracker/Connection cradle which is more handy and features a nice USB connectivity by still using some Dock GPIO contacts :

But it's even rarer.
